Fiberglass+PI film covered winding wire

Glass-fiber overwrapped Kapton-film insulated copper wire represents a hybrid, high-performance insulation system engineered for the most extreme operational environments. Its processing is sequential and precise, and its resulting properties dictate highly specialized applications.

1. Processing Technology:
The manufacturing process is a multi-stage operation that builds redundancy and robustness into the insulation.

  • Step 1: Base Conductor & Kapton Film Wrapping: The process begins with a high-purity copper conductor. It is first insulated with multiple layers of Kapton (polyimide) film tape. This is typically applied via a precise longitudinal lapping or helical wrapping machine, where the tape edges overlap consistently to ensure a continuous, void-free dielectric barrier. Multiple layers are common for higher voltage ratings.

  • Step 2: Glass-Fiber Braiding/Overwrapping: The Kapton-insulated core is then passed through a braiding or serving machine. Here, fine, high-temperature glass fibers (often in yarn form) are tightly braided or spirally served over the Kapton layer. This adds a robust mechanical armor.

  • Step 3: Impregnation (Critical Step): The constructed wire is then impregnated with a compatible high-temperature resin or varnish (e.g., silicone, modified epoxy). This step saturates the glass-fiber layer, bonding the fibers together and to the underlying Kapton, and filling any micro-gaps. It is subsequently cured in an oven, transforming the assembly from a wrapped construct into a solid, monolithic insulation system with exceptional thermal conductivity and mechanical integrity.

2. Primary Applications:
This composite insulation combines the superior dielectric strength, thermal stability (up to 250°C+), and radiation resistance of Kapton with the mechanical protection, heat dissipation, and moisture resistance of resin-impregnated glass fiber. Consequently, it is specified for mission-critical applications where failure is not an option:

  • Aerospace & Defense: Windings in jet engine actuators, flight control surface motors, and generators, where extreme temperatures, intense vibration, and mandatory reliability are paramount.

  • High-Temperature Industrial Motors: Used in downhole logging tools for oil/gas wells, furnace fan motors, and heavy-duty industrial drives exposed to high ambient heat and aggressive chemicals.

  • Specialized Medical & Research Equipment: Coils within MRI systems or particle accelerators where high-field stability and purity are required.

  • High-Voltage, High-Frequency Systems: Occasionally used in specialized pulse transformers or reactors where the insulation must withstand severe electrical and thermal transients.

In essence, this wire is a product of sophisticated processing for environments that simultaneously challenge electrical, thermal, and mechanical limits.
